make a high compression head for a single cylinder engine and a matching piston. forged aluminum ftw! you'll have one badass lawnmower.

a truss/bridge would be easiest
even something simple like a trash can, pop can...something like that can consume a lot of time because of buckling. -------------------- |

i had 3 projects in my first shop class, one was a clock. had aluminum base, with brass and steel pencil holders and an acrylic face to hold the clock. not too difficult, but tolerances were really tight. processes included sawing, milling, turning/facing, tapping (both internal and external threads), drilling/reaming, counterboring/sinking, finishing (sanding for holders and beadblasting the base), and cnc. heres a few crappy phone pics i took a while ago.
dont know if this is exactly what you are looking for or if this is too easy, just throwing out ideas. And that's extra scary to me, because there's a large, out-of-focus monster roaming the countryside. |

if this "metals" class is welding and not machining you could do like i did and make a rolling tool cart and tool chest combo.
